Project Summary

At its core, the Toyota New Global Architecture (TNGA) is about building vehicles on common platforms with common parts. The aim is to make manufacturing plants more flexible and responsive to changes in the marketplace. When manufacturing plants are converted to TNGA standards, they can produce multiple models and are easier to maintain.

LG Fox has played a key role in helping Toyota’s plants meet the requirements of the TNGA initiative. Over weekends and during scheduled shut downs, we implement changes that transform a plant from a traditional manufacturing facility to a more flexible and efficient TNGA plant.

LG Fox provided retooling and installation at Toyota’s Kentucky plant to help it become the first in North America to produce cars on the TNGA principal. In Toyota’s Indiana plant, we also completed a significant retooling project to implement TNGA standards. We are honored that Toyota has chosen LG Fox to help them continue transforming additional North American plants.

When Hino Motors Manufacturing began to plan for a plant expansion at their West Virginia truck plant, LG Fox was brought in to help. The job had a very tight production window, so we meticulously pre-planned all phases of the job to ensure efficient execution. The planning stage included traveling to Japan where we reviewed and inspected the Anzen equipment we would be installing in West Virginia.

LG Fox designed, engineered, fabricated and installed all necessary structural support steel for the equipment, and provided PE stamps for all drawings. As a turnkey provider, LG Fox not only installed all of the equipment, but provided hook up for all electric, pneumatic and secondary wiring.

The installation included:

Brake testing equipment
Speed testing equipment
Side slip testing equipment

We worked 10 hour days, seven days a week for three weeks in 3 weeks, and completed the project on time and on budget.

The sales of Toyota Tacoma trucks are exploding around the world. To keep up with demand, Toyota chose to expanded their production facility in Baja California. LG Fox was selected by Toyota to perform the expansion which included a large amount of construction and equipment installation.

Over the course of this one and a half year project, we installed 15 new component lines including chassis, trim, frame, doors, and the final line. This also included excavating and pouring concrete pits, equipment installation, and retooling the entire assembly shop.

LG Fox carefully planned and executed the work to allow the plant to remain in production the entire time. Our engineers and the four sub-contracted service providers we managed worked 10 hours a day, six days a week for 52 weeks. Our work continued during weekends and shutdowns for six months, including relocating existing equipment during the Christmas shutdown.

Frame line friction drive conveyors
All pneumatic, electrical and mechanical components for overhead cabin deck power and free conveyor

Making Every Minute Count

To complete this project while maintaining full production ability of the existing Tundra line, LG Fox and our sub-contractors worked on 25 consecutive weekends, and through two shutdowns. To reduce response time on fabrication, we brought a mobile engineering and machine shop on site. This allowed for immediate modifications, on-site checks, and confirmations.

We efficiently managed an average of 52 on-site contractors each day. The project was successfully completed with the installation of 54 new equipment/layout points, and modification of 62 equipment/layout points.

As demand for the Toyota Tacoma increased, Toyota needed to increase production. It was decided to retool the existing Tundra plant in Texas to allow manufacturing of both Tundras and Tacomas in the same line. All work needed to be accomplished without interruption to existing production. We are honored that Toyota chose LG Fox to provide the project management and labor to complete this project.

Toyota Highlander Introduction

When Toyota was ready to introduce the Highlander, the assembly shop at their manufacturing plant in Indiana required some retooling to accommodate the new model. The existing chassis line needed to be demolished and completely replaced. The frame line needed partial replacement and its remaining areas modified for re-use. We are honored that Toyota chose LG Fox to provide the project management and labor to complete this project.

Exceeding Expectations

Our experience and attention to schedule management proved to be a valuable asset to this project. We developed an efficient daily schedule for the preparation that took place during the three months prior to shut down, and an hourly schedule for operations during shutdown. In addition, we developed new methods of relocation to compress lead-time. These time-saving strategies allowed us to have the line back in production three days ahead of schedule .

At the project’s peak, we managed 150 on-site contractors. Utilizing Kamishibai for sharing daily information, and weekly look-ahead schedules to forecast workload, we were able to complete the project without any safety, quality, or schedule issues from subcontractors.
